Modules only work if they nest
Footprints are chosen so that whole numbers of pallets fit across a trailer, a container and a rack bay, which is why a handful of standard sizes dominate regional trade. Cartons that overhang the deck lose that fit, catch on beams and uprights, and prevent loads from being stacked, while cartons that fall short of the edge leave the outer layers unsupported. Getting the case size and the pallet pattern to agree is a packaging decision with a permanent handling consequence.
Height is not decided by the racking alone
How tall a load may be built depends on clear height under the roof steel, on beam positions, on the reach of the truck fleet, on stability of the goods themselves and on the clearance that fire protection requires beneath sprinklers. Because those constraints interact, adding a beam level is rarely as simple as it looks on a drawing. The same tension appears in transport, where a load built for double-stacking in a trailer may be too tall for the racking that receives it.
Pallet condition is a safety control
Cracked bearers and missing boards are the usual precursor to a load collapsing in a rack or on a truck's forks, and damaged bases are also the most common cause of rejects at the entry point of an automated system. Facilities that inspect at goods-in and re-palletise before putaway prevent both, and the cost of doing so is far smaller than the cost of a collapse in an aisle. Inspection standards need to be specific enough for an operator to apply in seconds.
Pallets are an asset with an account
Whether pallets are pooled, exchanged with trading partners or bought as one-way items, they represent capital that moves off site and does not always come back. Exchange arrangements require the balance to be recorded at each transfer, pooled equipment requires movements to be declared to the pool operator, and one-way pallets convert the issue into a waste and cost question instead. The arrangement chosen belongs in the storage contract rather than being settled by drivers on a loading bay.
A mixed pallet is a different object
Once several products share a base, the load has to be built for stability rather than for storage: heavy at the bottom, interlocked layers, film applied to bind the load to the deck, and a label that describes the mixture. Downstream sites cannot check it against a single product code, so the identity of the pallet lives on its label and in the record. Sloppiness here converts into unexplained differences at the receiving site, and eventually into an inventory adjustment.

- Because it breaks the fit that everything downstream assumes. Overhang stops loads nesting in a trailer, catches on rack uprights, blocks automated entry checks and forces manual handling that the layout was never designed to accommodate.
- Should damaged pallets be repaired or replaced on site?
- That depends on the arrangement. Pooled equipment is normally returned to the pool for repair under its own terms, whereas owned or one-way pallets are usually scrapped, because on-site repair rarely restores the strength the load needs when lifted.
