Bulk storage: block stacking and the true price of density

When is floor-stacked storage the right medium, and what does it cost in accessibility and in space that cannot be used?
Block stacking is the oldest storage medium and still the most misunderstood. It needs no steel, permits very high density on paper, and quietly gives much of that density back through partly emptied lanes and products that cannot be reached. It suits a narrow set of circumstances extremely well and punishes anyone who adopts it because racking looked expensive.

No steel means no rent for steel, and no selectivity
Stacking loads directly on the floor removes the capital, the maintenance and the aisle allowance that racking imposes, and it allows a lane to be reconfigured in an afternoon. In exchange, only the pallet at the front of a lane can be reached, so the medium suits a small number of product codes held in large quantities and becomes unusable as the range widens. The break point is not the volume stored but the number of distinct items.
Honeycombing is where the density goes
Once a lane has been partly depleted, the empty positions behind and above the remaining loads cannot be used for anything else without blocking access to what is left. Across a whole floor this lost volume accumulates continuously, so a bulk area that is theoretically dense operates well below its nominal capacity in ordinary trading. Planning at the nominal figure produces a site that runs out of space long before anyone expects it to.
The goods have to carry the goods
In this medium the load beneath supports everything above it, so compression strength, base condition and load geometry decide the permitted stack height rather than any equipment specification. Cartons weaken as they absorb moisture, which is why a stack that stood safely in dry weather can lean after a humid spell. Stack limits therefore need to be set per product, marked where the work happens and reduced when conditions change.
Rotation has to be enforced by people
Geometry pushes the operation toward taking the most recently placed load first, which is the opposite of what shelf life and batch control usually require. Sites that need older stock issued first work whole lanes at a time, allocate a lane to a single batch, and treat a part-used lane as closed to new arrivals. Without those rules the oldest stock migrates to the back of the block and is discovered when it is no longer sellable.
Floor markings are the control system
There are no locations built into a bulk area, so lane boundaries, depth limits, stack heights and access routes exist only as paint and as a discipline about honouring it. Marking also carries the fire and evacuation requirements that racking layouts handle structurally, including clearance from walls, sprinkler heads and exits. When markings are ignored during a busy period, both the location record and the safety case degrade at the same time.

- Deep enough to hold a whole batch or a round quantity that will be consumed together, and no deeper. Lanes sized beyond typical order quantities spend most of their life partly empty, which is precisely where the space savings are lost.
- Can bulk storage and racking coexist in one building?
- Commonly they do. Fast-moving lines in large quantities go into a bulk area, while the wider range sits in racking, and the boundary between them is reviewed as the product mix changes rather than being fixed at the time the building was fitted out.
